Continuous Coating of Photo-Alignment Layer on a Flexible Color Filter for LCDs Using a Roll-to-Roll Manufacturing Process

Abstract
We applied a photo-alignment method to the color filter instead of rubbing method to form an orientation layer continuously. We confirmed that the column spacers with the size of 5.5μm in height and 20-μm-square did not affect both the coating and alignment process.

1.Introduction
Coming the ubiquitous-age, the mobile terminal devices as cellphones, PDAs and small notebook PCs will be used more and more. These displays are playing significant role as the information windows. The requests to their performance will be increasing. Light weight, slenderness, and robustness are the important performance. Therefore, there have been several trials of making flexible displays. For example, both Sharp [1] and Samsung [2] made plastic LCD, DNP tried film type OLED [3] and EPSON-Deink made e-paper [4]. TRADIM is also developing roll-to-roll manufacturing process to produce lightweight, slender and robust flexible plastic LCDs.

TRADIM’s objective is to develop new materials and methods for plastic LCD using the roll-to-roll process. They already announced a new generation plastic substrate [5], vertical alignment films [6], ultra slim flexible backlight systems [7, 8], flexible alignment layers [9, 10] and an achromatic circular polarizer.
We succeeded in forming a flexible high resolution color filter [12] and column spacers on a black matrix of the color filter on the new generation plastic substrate using the roll-to-roll processor the first time [13]. And moreover we announced an optimization of the column spacer properties at IDW’05. Figure 1shows the roll-to-roll color filter with the optimized column spacers.
This time, we report on forming a new orientation layer on the color filter with the column spacers for LCD. We declare that it is possible to form orientation layer with high speed coating by roll to-roll process compared with conventional glass sheet process.

2. Process from Making Film Substrate to Forming Column Spacers
As a prerequisite for our discussion we quickly review our progress as follows.
2.1 Film Substrate
He film substrate used for this experiment is FST-XA067provided from Sumitomo Bakelite Co., Ltd. The most remarkable feature of this film is an organic-inorganic composite material to realize a low coefficient of thermal expansion (CTE) and high glass transition temperature (Tag); additionally it achieves an excellent Optical transmittance. Each value of these properties is as follows, CTE: 13 x10-6°C-1, Tag: 250°C and transmittance: 89%.
